There's a scene in one of the episodes where Cleese hits Manual over the head with a frying pan. The pan was supposed to be a prop--made of light rubber--but somehow an actual cast iron frying pan was there on the set. Before Cleese could react to the unexpected weight he'd slugged that poor actor. The amazing thing is they both went on with the scene, after which medical assistance was sought.

That's the story I heard, anyway.

But I do remember seeing interviews with Andrew Sachs (Manuel) in which he said that virtually all the time Basil smacked him, he really smacked him and it hurt. Also, I think he nearly collapsed from smoke inhalation in that burning kitchen sketch.
